The control panel contains thousands of lines of Perl, Java and PHP4, Mysql. so its quite a hard job. Any ideas on what i could do to make the cp look better. or to add more options

Something of a red rag to a bull. If you're going to show the product through a demo login, you should probably code it so that if it's in "demo mode" this cannot be done.

Also, just out of interest and concern that you don't suffer headaches in the future, but have you consulted a copyright lawyer, or Sun, about your project?

I don't want to p*ss on your parade, but you must be very careful that you're not using any of the Sun/Cobalt perl/html/javascript code in your work, since it is obviously covered by copyright law as is any aspect that has the same "look and feel" to the original Cobalt interface. This would apply whether you're planning to give the resultant code away or charge for it. You should make sure that you're also in compliance with any Sun/Cobalt licensing agreements that come with the applicance.

It's just a thought, as I've seen several such projects fall by the wayside over the years where these considerations haven't been made beforehand.
